I've used a couple of old, thick irons and chip breakers to make wooden planes. You just make the body to fit the iron.

I always T & G'd any face frames or solid stock flats on.
It is self jigging, self aligning, and seldom requires much in the way of fasteners
Steven, I agree with finger joinery to maximise glue area and strength for chair arm connections. I assume that you would cut this on a shaper?
I have a Powermatic 72, and the arbor is 1". I have an Amana dado blade for it.
Are you sure it's a 1 1/4" arbor? I just don't
