Making ZCI(s) for PM2000, after cutting and routing out of 1/2" MDF I discover the factory one is less than 1/2" thick. I know some folks might have checked that first but that would have been too easy and negated this feeling of utter stupidity. I've tried reducing thickness at the "ears" and have some limited success. So what is anybody else using for material? or other suggestions to thin the MDF?

I was disappointed when I saw how thin and flimsy the PM2000 insert is.

I'd just thin your insert around the outside and wherever else necessary, like near the arbor.

ya, just rabbet the edges of the insert. that is what I did.

I've made ZCI's out of both hardwood plywood and solid wood, for my old Rockwell contractors saw and my new Sawstop (made one for a dado blade on the Sawstop).
I just run the wood or plywood through my thickness planer first to get the right thickness.

The PM2000 step down is about 3/8, not 1/2, as you already know. There are several spots that need to be routed out due to the different style arbor and the slot is different to allow for the riving knife.
