Why would my dewalt dado set be out 1/16" wider than the stack setup?

I'd start by double checking the stack. I've got a Dewalt dado stack and it's been great for me.

My DeWalt 7670 set is also just fine.

Set up properly, no shims. First set I purchased was out 3/32. Returned it to amazon and the next set is out 1/16. I'm using a Sterrett square. Set tooth on an inch mark, some teeth land on mark and some are shy or proud of inch mark. Some land on stack width 3/4, some just over or under 3/4.

Are you making sure that the tooth of each outer blades and chipper are separate from the other tooth of the blades/chipper next to it?

In other words....the tooth on one blade or chipper should be aligned with the gullet of the blade/chipper next to it.

Are you measuring the stack loose or tightened on the arbor?

If you have a 1/16" blade, just take that out and make a groove to test the width of groove. I have a Oshlun, and have to check the width of groove and make adjustments. Make sure you have the blades adjusted right before tightening.

Checked the stack on another saw today and it was perfect. So, something is wrong with my saw.

Is the saw table / fence square to the blade / dado stack ???

What kind of table saw? I used to have a Crapsman that had an arbor with the wrong king of teeth so that the stack would be at various depths. Not sure what would cause various widths of cut unless the arbor is bent or the stack is assembled with the various blades having teeth touching.
