I have an older Delta sliding compound miter saw that I will replace some day. For now, though I need to make a new zero clearance insert for it to reduce tearout.

The factory replacements and secondary sources no longer have a replacement available.

It's only about 1/8" thick so making one from wood is not handy.

I could make my own if I had a suitable source for materials. Any suggestions?

Ken, I make mine from 3/4" maple. It does involve some rabbeting and milling, but I end up with a good sturdy ZCI. Afterwards, I freshen it up buy glueing a strip of maple into the kerf.

There's an adhesive plastic, about 1/32" thick made for this exact purpose. Comes in a package of 5 yellow strips about a foot long or more each. I'll find the package in my shop to get the product name.

Most stock inserts are recessed the smallest amount so the tape goes over top just fine.

What size wood are you cutting? If not too long and thickness not an issue, why not make a sacrificial fence?

For my old C-man saw I made ZCI's as Johnny describes. Cut the blank to fit the whole and then use the router table to rabbet the material to set flush.
